16CAST FILM LINESCAST FILM LINESWINDING SYSTEMSBefore entering the winder, the film is oscillated in an overheadposition by a frame, in order to ensure a perfect film roll surface. Both the oscillation distance and speed are adjustable. The winder is the heart of a stretch film line and decisive in termsof overall line performance. Accordingly, SML is proud of its peakperformance winders, which are the result of many years ofintensive, in-house technological development work. Every newproduct, idea or requirement, which is spotted in the market, oris the object of a customer inquiry, is passed on to the R&Ddepartment. Following a detailed evaluation, SML then upgradesits winders with corresponding, new features.THE “SHAFTLESS“ WINDER W3000-4SSML has created three different winding systems for the production of stretch wrap film. All of these have a solid, vibration-free steelframe construction, which is able to resist thedynamic forces generated at high productionspeeds. This highly sophisticated winder does not produce bleed trimsand thus utilizes the extruded film in a most effective manner. Theincoming film is simply cut by single blades to the final film width,e.g. 6 x 500mm and then passes an equal number of separationframes. Directly after the satellite roll, the film is wound onto thewinding core via a driven contact roll. This core is only clamped by special chucks and not supportedby a winding shaft. Therefore, the winder is unique, as it is shaftless and thus offers the major advantage of no critical revolutionspeeds due to dynamic deflections.Nevertheless, the winder still has a turret withfour winding stations for extremely short cycletimes, perfect winding quality up to the end ofthe roll with an ultimate short tail. These features are supported by an additionalcontact roll, which follows the roll along thecutting index. The winder W3000-4S is ableto handle 2-inch and 3-inch cores with bothstandard and thin wall thicknesses (thin coretechnology).17

18CAST FILM LINESCAST FILM LINESTHE “WORKHORSE” WINDER W4000-2SThis is the primary selling stretch film winder and can be deliveredin single-, double- and triple-turret versions with net film widthsof 1,500 – 6,000mm. Simplicity, great width flexibility and topspeeds for machine and jumbo rolls represent the key to highperformance. The film passes a satellite roll and is then wound onto a 3-inchwinding core via a driven contact roll. Each turret is equippedwith only two winding shafts and offers sufficient cycle time fortypical machine rolls. One extremely valuable benefit is the abilityto produce jumbo rolls with a maximum diameter of 435mm and a weight of 60kg. Thiswinder is capable of handling actual production speeds up to 750 m/min and comeswith the thin core technology.THE “MULTITALENTED” WINDER W4000-4SAs technology leader, SML carefully analysed the possibility ofproducing a single winder design, which would meet all currentmarket requirements and anticipated future developments. The result is the unique and most versatile winder W4000-4S,which is based on the company’s vast experience in stretch filmand the feedback received from our top-level customers.THE WINDER W4000-4S COMBINESFEATURES SUCH AS:¡  4 winding shafts in each turret¡  Single or double-turret design, depending on the width¡  A separate contact roll for ultimateshort tail¡  Suitability for 2-inch hand rolls,3-inch machine rolls, and jumbo rolls¡  Thin core technology¡  Coreless operation available¡  Modified edges availableAll these features make the W4000-4Swinder a stretch film winding benchmark.19

And while some regions have already evened outtheir supply shortfall other regions still depend heavily on importsto cater their demand. Moreover, what makes stretch film especially interesting for the industry is the fact that it has the lowestunit wrap weight of all the film palletizing solutions and thereforeis also the most cost-efficient.In response to the varied requirements for different transportationmethods and distances, a wide range of stretch film qualities hasbeen developed and continues to expand. This extends from simple 3-layer hand film, to machine film grades with very high prestretch rates and dart-drop values. In addition, new materials are being createdand stretching machine speeds are rising, due mainly to the need to reduce the cost ofpackaging, while enhancing its safety. In view of the fact that over 80 per cent ofproduction costs relate to raw material, it istheir effective use, in combination with costsaving formulations and reliable machinerywith high efficiency and low waste rates thatrepresent the keys to success. It is precisely this approach that SML employstogether with its customers. An approachthat potentially can offer outstanding success.21

24CAST FILM LINESCAST FILM LINESmultilayerextrusion unit1RAW MATERIAL HANDLING AND DOSINGIn view of the fact that raw material account for roughly 80 percent of the overall stretch film production costs, it is essential toensure their efficient use in every film layer. A wide range of gravimetric batch blenders and continuous gravimetric feeders withup to six components per extruder enable recipes to be run withgreat accuracy and repeatability.extrusion tool unit2Moreover, the complete dosing system, aswell as all the material supply vacuum pumps, filters and valves are fully integrated into theSMILE control system.EXTRUSION EQUIPMENTAll SML stretch film extruders are designed to handle a widerange of polymers used in this market. A choice of standardversions with 45 - 180mm screw diameters and a 90mm highspeed version is available. The extruders with an L/D ratio of 28or 33 and bimetallic barrels are driven by energy-efficient, watercooled AC motors as a standard feature. Moreover, although stretch wrap film is regarded as a commodity, the screw design is highly sophisticated. For example, hardenedflanks, barrier-, shearing- and mixing zones are all employed inline with the layer characteristics such as slip-, cling- or functionallayers and the polymers utilized in the extruder. Today, apart fromstandard LLDPEs in C4, C6 or C8 quality, an increasing number ofmLLDPEs, widely spread MFIs and even other polymers such asPP are being used in stretch film production.HSE 90/33THE SML HSE 90/33-II PROVIDES VERY UNIQUE ADVANTAGES:gravimetric batch dosingsystemcontinuous gravimetric dosingsystem¡An output of up to 950 kg/h at a screw speed of 350rpm.¡A significantly smaller footprint than that of a comparable standard extruder.¡Shortest material residence time in the extruder, which is ideal for fast material change and minimised polymerdegradation due to thermal stress.¡Reduced heating energy for the barrel and low heat emission.25

26CAST FILM LINESCAST FILM LINEShydraulic singlepiston filterfeedblock andflat die3The extruder barrel of all extruder types is heated with theSML advanced heating system. A gravity-closing flap preventsthe escape of hot air from the system, thus retaining the heat inthe barrel.FEEDBLOCK AND FLAT DIEAs the leading supplier of stretch film lines, SML relies exclusively on respected partners for its feedblocks and flat dies.Effective melt filtration for removal of impurities, unmelted orcross-linked particles, is most important. SML installs manual orhydraulic piston filters in its stretch film lines.EXTRUDER CHARACTERISTICS:THE EDGE ENCAPSULATION 80/33289272294226350146139139114No. of zones345556789Output in [kg/h]*952404806009509501,0501,2501,600Screw rpmToday, five or seven layers have becomestandard, but on request SML builds lineswith more layers, MicroLayer or NanoLayer technology. Co-extrusion flat dies withT-channels are capable of incorporating fixedor variable internal deckling systems. Thisfeature provides an efficient means of varyingnet film width. Depending on the manufacturer, dies are either chrome- or nickelplated, but in both cases automatic die-control via thermal heated bolts is standard.* For reference only. Depending on installed drive power actual output may differ.automatic dieThe stretch film production trend is towards more sophisticatedfilm structures with a greater number of layers than in the past. Ingeneral, three layers are sufficient to meet the basic requirementsof a stretch wrap film. However, for higher quality films, the totalnumber of layers is steadily increasing, in order to provide greaterflexibility and efficient use of expensive raw materials.is especially important for thin film productionat high line speed. An additional extruderfeeds a divided melt stream of LLDPE to theedges of the die. Edge encapsulation stabilisesthe melt curtain and thus reduces the dangerof trim loss during production. A return on theadditional investment required for edge encapsulation is obtained very quickly, as thedowntimes caused by edge breaks duringconventional production are avoided andhigher running speeds are possible.27

Thedie remains in its original position in the machine and continuesto be heated.is mounted directly on the die body, and consists of two chambers. The pre-chamberextracts the air stream caused by the rotatingchill roll, while the main chamber maintains alow air pressure between the extrudedfilm and the chill roll. In addition, the length ofthe melt curtain can be adjusted before ittouches the chill roll. Both chambers areequipped with separate speed-controlledsuction fans.EDGE PINNINGA combined electrostatic and pneumatic pinning system fixesthe film to the chill roll surface. Adjustable static power and airpressure, as well as easy positioning, allow precise pinning andtherefore excellent film edge contact on the chill roll.edge pinning systembi-vacuum boxCHILL ROLL UNITApart from the extrusion section, in combination with the bivacuum box, the chill roll unit has a significant influence on finalproduct quality. Parameters such as the position relative to the flatdie, chill roll temperatures and surface have a direct effect on thefilm. In this connection, the vast experience obtained by SMLwith the delivery of a large number of lines facilitates the rapiddetermination of the optimum parameters for specific customerrequirements. The unit consists of two cooling rolls (PowerCast one cooling roll)for which careful surface selection is vital. The electro-chemicallymatted surface of the first chill roll provides an extremely homogeneous surface and very high cooling capacity. Furthermore, this surface allows easy film release upon departure from the chillroll. The second chill roll has a polished surface for highly effectivestretch film post-cooling. Both rolls are chromium-plated andequipped with separate water tempering systems and drives. After leaving the chill roll, the film is transported to the winder via cut-resistant guidingrolls. These have a specially-hardened, cutresistant surface for high film grip and longservice life!SML places the thickness-gauging unit directly on the chill rollframe behind the second chill roll. The shortest achievable distance from the die lip to the measuring point ensures minimumreaction times for extremely economic film thickness regulation. Inanswer to the differing regulations in customer countries and specific product needs, SML supplies automatic gauging systemseither with infrared, X-ray or beta-ray sensors.surfaceof guiding rollchill roll unit with thickness measuring unit29

30CAST FILM LINESCAST FILM LINESrecycling unit5TRIM HANDLING SYSTEM7SMILE CONTROL SYSTEMAn innovative, intuitive and operator-friendly human-machineinterface (HMI) with two 17-inch touch screens provides all thefunctions needed by operators and maintenance personnel tohandle the complete line. Everything, from the input of the ratioof each raw material to the parameters of the winder can bedealt with from the main terminal, which is located in the castingsection. A second touch screen at the winder that is linked to themain terminal allows winding parameter adjustment directly inthe field of vision for the process. The edges are cut off directly at the winder entrance and depending on the winding system, bleed trims are also removed.Stretch film production is only economic with complete trim refeeding. Therefore, although this part of the line may not receivemuch attention initially, it has a major influence on successful24/7 operation.Fluff and pellet re-feeding are the two possibilities for recyclingedge and bleed trims back to the process. In both cases, a blowersystem transports the trims, either to the grinder in the fluffre-feeding system, or directly to the recycling unit.In the fluff re-feeding system, the trims are sucked through agrinder and then transported to a vertical scraptruder. This feedsthe fluff together with virgin material directly to an extruder toform a core layer. Fluff re-feeding is the more energy-efficientand material-compatible method, as no additional melting isinvolved. The recycling unit melts and repelletises the trim, which canthen be sucked to the dosing system of an extruder. The recycling unit offers greater flexibility with regard to the use of recycled pellets on different extrusion lines. Moreover, it is a convenient solution in case frequent colour changes are required and forthe recovery of waste and off-spec rolls.e-containerfluff re-feeding unitDifferent access levels and features such as alarm management, recipe administration and remote service via ethernet/internetare standard.
