Fixed and variable speed motors tailoredfor each specific applicationFixed speed motorsFixed speed synchronous motors are typically used inapplications such as compressors, fans, pumps, woodgrinders and refiners.In each case we utilize advanced software tools to optimizethe motor design for the specific application and ensure thatthe chosen starting method is appropriate. The results of thiswork are processed into an easy-to-understand format andincorporated into the technical specification we provide witheach proposal.We can engineer the motor to develop sufficient torque forsmooth starting and acceleration with the starting currentlimited typically to 350 – 500% of the rated value. If this willresult in unacceptable line voltage drops then we caninvestigate alternative starting methods.The main factors to be considered in selecting the startingmethod are the customer’s requirements, network capabilityand the demands of the process. The starting methodsmost commonly used for fixed speed synchronous motorsare direct-on-line (DOL), reactor, autotransformer, loadcommutated inverter (LCI or ‘soft starter’), capacitor andreactor uency converterReactor capacitorMMTypical starting methods for fixed speed synchronous motors.Variable speed motorsVariable speed synchronous motors are typically used indemanding applications in process industries, and applicationswhere variable speed delivers clear benefits. Rolling mills,mine hoists, pumps, and compressors are examples ofvariable speed applications. Synchronous motors withvariable speed drives (VSDs) are also commonly used inthe main propulsion system in vessels. In applications suchas extruders, compressors and pumps, optimized electricaldrive systems based on variable speed motors can provideconsiderable energy savings.We supply motors and drives that meet torque requirementsover the entire operating range, from zero to maximumprocess speed. This ensures smooth starting, accelerationand operation. For the optimum variable speed solution, wehave optimized ABB motor-drive packages: ABB synchronousmotor combined with ABB load commutated inverter or withABB voltage source inverter, e.g. ACS5000 or ACS6000.Our engineering and application know-how ensures that allcomponents in electrical drive packages, particularly theconverter-motor interface, are optimally integrated to meet theneeds of the process. Benefits include special converter-fedmotor designs, increased efficiency and improved torqueproduction capabilities.4 ABB Motors and Generators Synchronous motorsWe always use specialized software tools to optimizethe motor design with the converter type best suited forthe application. All common converter types are supported:load commutated inverter (LCI), cycloconverter (C) andvoltage source inverter (VSI).

The rotor is key to excellent overall performanceThe rotor plays a crucial part in achieving the bestpossible electrical and mechanical performance.Higher speed motors(four and six poles) have solid rotors with integrated polesmade from a one-piece steel forging. A solid pole plate isattached to the pole, and this design has good overloadcapability and low harmonics. At the same time this rotorconfiguration contributes to the motors’ excellent startingcharacteristics, high starting torque and low starting current.The large cooling surfaces and effective flow of cooling airmean that the rotor temperature remains low and uniform,helping to ensure reliability and a long operating life.The coils are class H insulated for extra thermal margins.The rigid rotor construction and minimum distancebetween bearings ensure that the motor operates belowthe first critical speed, keeping vibration levels low.6 ABB Motors and Generators Synchronous motorsLower speed motors(eight or more poles) typically have rotors with the polesmanufactured from 2 mm laminated steel sheet. The sheetsare pressed together with inserted steel bars which arewelded to the end plates. The poles are secured to the shaftor rotor center by bolts from above or below, or by means ofdovetails. A copper or brass damper winding is often fitted.For lower speed motors the technically preferred option is tovacuum pressure impregnate (VPI) the rotor assembly afterit is wound to achieve excellent insulation and mechanicalstrength. After impregnation, the complete rotor assemblyis dynamically checked for balance.Permanent magnet poles are used in certain variable speedapplications. Permanent magnet rotors are straightforwardconstructions and do not need an excitation system.When necessary, high pole numbers can be used in lowspeed applications.

ShaftThe shaft is manufactured of forged or rolled steel andmachined to exact specifications. The shaft ends can becylindrical, conical or flanged, or two shaft ends can beprovided (double end drive).Rotor windingsThe rotor windings are either made of preformed enameledrectangular copper wire or flat copper. Proper supportsbetween adjacent windings are used to ensure stability up tothe rated overspeed. The rotor windings are made to matchthe insulation class of the stator. This ensures outstandingreliability and a long service life, even with asymmetric loadsor under exceptional conditions.Synchronous motors Motors and Generators ABB 7

Modular stator design enablesperformance to be optimizedEach application has its own specific requirementsfor motor performance. Our modular stator design allowsus to precisely match the performance of every ABBsynchronous motor to the needs of its application.The stator core itself is built of stacked, high grade, lowloss laminated electrical steel, insulated on both sideswith high quality insulating coating (heat-resistant inorganiccoating is also available). The use of high grade core materialincreases efficiency and therefore reduces operating costs.Radial cooling ducts ensure uniform and effective cooling.8 ABB Motors and Generators Synchronous motorsThe rigid stator construction transmits all forces via theframe to the foundation to minimize vibrations. The windingsare insulated with Mica based tape. When the windings arein place, the complete stator undergoes vacuum pressureimpregnation (VPI). The windings are class F insulated,which gives good thermal margins. This insulation systemhas been used very successfully over many years and inseveral thousand motors, and it provides reliability and along operating life. Long-term reliability is also assured bythe use of well proven methods for locking the coils intothe slots and bracing the coil ends.

Robust frame ensures great stability andoptimum dynamic behaviorFor maximum flexibility, ABB synchronous motors aredesigned for horizontal, inclined or vertical mounting(vertical mounting available for motors with eight or morepoles). The robust frame transfers dynamic and staticstresses directly to the foundation, reducing vibrationand contributing to the overall excellent performanceof the motor.We can supply motors – even up to the largest sizes andoutputs – as complete, ready-to-install units (in some casesthe heat exchanger or terminal box has to be removed priorto shipment). This means that no further on-site assemblyis needed, which substantially reduces installation timesand cuts the risk that something could go wrong duringinstallation.Our R&D team works closely with manufacturers of drivenequipment, using FEM and dynamic animation techniques,to analyze vibration models, test critical parts and verify thathazardous mechanical resonances will not occur in the motor.Corrosion protectionOur motors are designed and built to withstand the relevantenvironmental conditions. All surfaces made of steel, aluminumalloy or cast iron are treated in accordance with the chosenpaint system. Selection of a suitable paint system gives reliableanti-corrosion protection even under the most severeenvironmental conditions. For moderate indoor conditionsthe standard finish is moisture-proof in accordance with therelevant standards. The right excitation method for every applicationAt ABB we take care to ensure that the excitation systemmeets the very high overall standards of reliability thatwe have set for our synchronous motors.For fixed speed applications and variable speed applicationswith less demanding dynamic control requirements, a brushlessexciter and automatic voltage regulator are generally provided.The brushless system has no wearing parts, and the externalexcitation power requirement is low.The brushless exciter is a separate AC generator mountedon the motor shaft at the non-drive end. In most fixed speedmotors the field winding is DC fed; in variable speed motors(and fixed speed motors with LCI starting) the field windingis AC fed. The exciter is vacuum pressure impregnated usingthe MCI method, ensuring that the windings are sealed andsecured. The advanced and yet straightforward design has10 ABB Motors and Generators Synchronous motorsa low component count and effective protection functions,and it offers high reliability and easy access for maintenance.For variable speed applications where very fast and accuratespeed or torque control are required, the motor is generallyequipped with brushes and a slip ring unit to allow excitationand control of the motor from the frequency converter.The slip rings are mounted on the motor shaft with accessvia removable inspection covers. In general the slip ringsand mounting flange or hub are made of steel, and they arenormally mounted as a single unit. Slip ring units with brassrings, as well as split flange mounted units, are available onrequest. The slip ring unit is fitted with brass connectionpins to facilitate installation.No excitation system is needed for variable speed motorswith permanent magnet rotors.

Higher speed motors (four and six poles) use a compact,brushless exciter unit mounted on the rotor shaft outboardof the bearings. No independent support or alignment isrequired. The high level of field forcing delivers improvedsystem performance, which increases the production ofreactive power and is beneficial when faults arise in thesupply network.Lower speed motors (eight or more poles) typically have abrushless exciter unit mounted inside the motor enclosure.Excitation controlThe motor excitation control panel can be supplied in a varietyof basic formats. It houses the excitation equipment, protectionsystem and logic functions for starting. Various options areavailable on request.We offer a wide range of instrumentation and control equipmentto protect synchronous motors and ensure excellent reliabilityand availability, and extended product lifetimes.Integration with plant automation systemsThe motor excitation control panel can, as an option, beadapted for immediate integration into a superior managementand supervisory system. Effective and uniform cooling of the complete motorWith a wide range of cooling methods available, theoptimum system can be selected for the motor’s operatingand environmental conditions. Whichever method is chosen,it will provide effective cooling of the complete motor.The three most commonly used cooling arrangementsare air-to-water, air-to-air and open air.Air-to-water closed circuit coolingThe cooling air circulates in a closed circuit through the activeparts of the motor and then through an air-to-water heatexchanger. This cooling method is especially recommendedif the cooling water is located nearby. This configuration is anideal solution for situations where closed circuit cooling isrequired due to installation outdoors, installation in a hazardousarea, or whenever the quality of the surrounding air is nototherwise suitable for direct cooling. It is also ideal forinstallations in machine rooms with limited ventilation,such as on board ships or in pumping stations which arefully enclosed.Air-to-air closed circuit coolingThe cooling air circulates in a closed circuit through the activeparts of the motor and through an air-to-air heat exchanger.This solution is generally used in situations where a closedcircuit cooling system – such as air-to-water cooling – isrequired but water is not readily available. This coolingarrangement requires an additional shaft-mounted or separateelectric fan to ensure sufficient air flow through the cooler.An open air cooled motor (IC0A1) with dripproof protection (IP23)12 ABB Motors and Generators Synchronous motorsOpen air coolingOpen air cooling can be used where the air in the immediateenvironment is relatively clean and there is adequate aircirculation. The cooling air is typically drawn in through filters,passed through the active parts of the motor, and thenexhausted back to the environment. If the machine roomventilation system cannot compensate for the temperaturegradient, the motor air outlet can be ducted to exhaust theair outdoors.Enclosure protection classesThe motor enclosures feature protection in classes IP23,IP44, IP54 and IP55 (totally enclosed), or equivalent NEMAprotection classes. Motors are also available for hazardousareas in accordance with IEC/ATEX or NEC regulations(non-sparking or pressurized construction).A totally enclosed motor (IP54) usingan air-to-water heat exchanger (IC8A1W7)A totally enclosed motor (IP54) usingan air-to-air heat exchanger (IC6A1A6)

Proven insulation system delivers ultimate reliabilityABB synchronous motors use the MICADUR CompactIndustry (MCI) insulation system, which is based on thevacuum pressure impregnation (VPI) method. The VPI andcuring of the completely wound and connected statorwinding with a specially formulated epoxy resin ensuresa sealed and homogenous insulation system. This resultsin high dielectric strength, excellent heat transfer, andthe elimination of hazardous internal partial discharges.We have been using the MCI system for more than 30 years.It has been used on tens of thousands of our larger motorsand generators, which are operating successfully all over theworld. No primary insulation failures due to thermal aginghave been experienced. Thermal lifetime tests performedon the MCI system show that its endurance substantiallyexceeds IEC and IEEE requirements.MCI insulated windings require very little maintenance.In most cases it is only necessary to take steps to preventthe ingress of moisture or dirt during periods when the motoris not operating, as this could reduce the cooling ability ofthe winding.The systematic VPI process is highly effective:– Oven curing – after the VPI process has been completed,stators and rotors are cured in an oven at high temperature. This produces very strong and stable insulation withhigh mechanical and electrical strength. This is especiallyimportant in order to resist inadvertent high stressesfrom out-of-phase synchronization, transients and shortcircuits. Even the largest wound stators are impregnatedas complete units. This ensures that both the insulationand the mechanical properties of the windings are excellent– which means that they can withstand vibrations inducedby the driven equipment and the mechanical stressescaused by transients such as short circuits.Stator winding and insulation classesMedium and high voltage windings up to 15 000 V are madeof form wound rectangular copper wire insulated with multiplelayers of glass-fiber reinforced mica-tape.All materials used, including the VPI resin, exceed therequirements of thermal class F. After insertion into the slots,the coils are firmly held in place by means of slot wedges andsurge ropes at the coil heads prior to the VPI treatment.The completed process assures a long and trouble-freeoperating life.Synchronous motors Motors and Generators ABB 13

High quality sleeve bearings for trouble-free operationABB synchronous motors use quality sleeve bearingsthat withstand high levels of vibration and offer excellentperformance. The bearings provide the same high levelsof reliability under static as well as dynamic (radial andaxial) loads. Their excellent heat transfer capability makesthem equally suitable for low and high speed applications.The choice of bearing arrangement and type is basedon the application, radial and axial loads, rotation speed,coupling type, and customer preferences. Operatingconditions such as ambient temperature, air cleanliness,vibration levels and shocks affecting the bearings arealso taken into account.End-shield mounted bearings are always used in higherspeed (four and six pole) motors. Pedestal mounted bearingsare generally used for the largest frame sizes. Motors withpedestal bearings are as easy to mount and align as thosewith end-shield mounted bearings. The motors are normallydelivered ready assembled and require no further assemblyon site. Separate pedestal bearing motors are oftenmounted on a common base frame.Sleeve bearings last as long as the expected life ofthe motor, provided that the operating conditions andmaintenance intervals are as specified.The bearing housing is designed to permit easy accessfor inspection and maintenance. The bearings are insulatedfrom the motor frame to eliminate circulating currents inFlange mounted sleeve bearing14 ABB Motors and Generators Synchronous motorsthe shaft, and the shaft can be earthed. The bearings aresealed against oil leakage with labyrinth seals. Sleevebearings are designed to be insensitive to misalignmentand to permit large axial play.LubricationIn some cases the bearings are self-lubricated by meansof an oil ring, which picks up the lubricating oil and transfersit directly to the shaft, forming an independent and highlyreliable lubrication system.In applications involving large loads, high speeds, highambient temperature or where the motor is mounted in aninclined position, an external oil cooling and circulation systemmay be necessary, unless the oil is supplied direct fromthe lubrication system of the driven equipment. In certainapplications which run at slow speeds, a jack-up systemmay be necessary for starting.Hydrostatic jacking oil systems are available for low-speedapplications and, in specific situations, for use during motorstart-up /shut down.Pedestal mounted sleeve bearing

Comprehensive range of accessoriesAccessoriesWe offer a large selection of accessories, e.g. for measuring,protection, termination, lubrication and mounting of the motor.Accessories include PT-100 sensors, earth fault protectionrelays, surge arrestors, CTs, rotor telemetrics, sole plates andanchor bolts. Certain accessories are included as standard,depending on the size and type of motor.Terminal boxesA separate main terminal box is mounted on the side ofthe motor, featuring bus bars outside the motor frame andallowing connections from any specified direction. The neutralterminal box is typically mounted on the opposite side ofthe motor from the main terminal box. For auxiliary andinstrument cables, separate auxiliary terminal boxes aresupplied as required.Testing is fully integrated into manufacturing processesTesting forms an integral part of our manufacturingprocess. Tests – including quality monitoring, inspectionsand insulation reliability evaluations – are performed oncomponents as they progress from one manufacturingstage to the next. In addition, every motor undergoes acomprehensive set of final tests before dispatch in orderto verify that it meets the customer’s requirements in allrespects. The results of this final test are compiled intoa report which is supplied to the customer once testingis completed.All tests are performed according to IEC 60034 unlessotherwise specified. Testing according to NEMA MG 1,IEEE-115 or classification society requirements isavailable on request.Routine testsThe routine test program is performed on every motorand is included in the price of the motor.Type testsType tests are performed in addition to the routine tests.They are normally performed on one machine in a series ofmotors not previously manufactured, or at the customer’srequest.Special testsSpecial tests may be conducted to verify performancein special conditions. Training for customer personnel is alsoavailable.ABB’s Life Cycle Management Plan for motors andgenerators prevents equipment failure due to componentaging. The recommended maintenance program for ABBsynchronous motors consists of four levels (L1 – L4) spacedat intervals over the product’s lifetime. The age of the motorand ambient conditions in which it operates determine wheneach maintenance process should be undertaken.
